Work Experience

Lean Six Sigma Black Belt Contractor

2010 - 2012
Self-employed
  • Reduced casting turnaround time by analyzing and reducing off-analysis events.
  • Completed a 5S project with casting operators, resulting in a more visual process that reduced casting turnaround time.
  • Conducted a safety Kaizen event with casting operators and plant engineers, significantly improving process safety.
  • Worked with shop floor operators to develop a shop floor scheduling system that resulted in improved delivery performance.
  • Installed an aluminum tubing production line in the client's manufacturing system. I designed its layout, purchased production machines, and implemented the required safety, reliability, quality, and production control systems.
  • Developed and taught light rail operator and maintenance training courses on upgraded trains in two different East Coast cities.

Process Engineer | Manufacturing Systems Analysis Leader | Supply Chain Superintendent

1978 - 2006
Alcoa
  • Simplified product design to move inventory to a queue pull system, reducing ingot inventory by 35%.
  • Developed a complex preheat/reheat furnace discrete event simulation model to analyze complex annual production forecasts, resulting in millions in capital cost avoidance.
  • Designed and analyzed a queueing model of lignite strip mines, resulting in multimillion-dollar cost savings.
  • Improved bath chemistry control from 75% to over 93% in an aluminum smelter, resulting in multimillion-dollar savings in energy consumption.
  • Optimized the carbon baking process in an aluminum smelter, reducing its cycle time by 60%.
  • Enhanced aluminum smelting pot stability by creating and installing equipment, resulting in multimillion-dollar annual cost savings.
  • Developed and mentored a manufacturing systems analysis team, hiring both from within and from top universities (Stanford and MIT).

Project History

Aluminum Casting Process Improvement

Improved casting throughput by over 30% by utilizing Lean Six Sigma tools.

I worked with management and union workers to improve safety, reduce turnaround time, and increase production by over 30%, utilizing Lean Six Sigma tools and methodologies. The Lean Six Sigma methods used included statistical analysis of casting data, Kaizen, 5S, and process modeling tools.

Casting Production Control Process Simplification

Consolidated and simplified ingot specifications in rolling operations, leveraging statistical methods to significantly reduce ingot inventory.

Several hundred ingot alloy and sizing specifications defined the starting stock for an aluminum rolling mill. My team and I significantly reduced the specifications without increasing process scrap, allowing for a reduced ingot inventory.

Aluminum Smelting Process Improvement

Achieved a significant reduction in aluminum production costs through three crucial projects.

I brought the smelting bath chemistry into control by working on an improved method of bath addition calculations and working with the union to improve the addition methodology. We also enhanced anode settings with improved setting designs and processes. In addition, I improved the anode quality while significantly decreasing anode baking cycle times.
