Raw Materials System Air Compressor Upgrade

Installed a properly sized air compressor to eliminate nearly 400 hours of annual downtime for a critical raw materials system.

Determined the actual versus expected CFM needs for a struggling raw materials system, developed a capital project with appropriate mechanical and electrical contractors, and installed an available 50-horsepower air compressor during a shutdown period. Year-to-year downtime due to this system reduced from an annual average of nearly 400 hours to less than 2 hours, saving an estimated $500,000 in unexpected costs due to decreased need for weekend overtime and additional system runtime.

Predictive Maintenance System Implementation

Implemented a new predictive maintenance system on critical equipment, avoiding $1.2+ million in expected downtime costs over 2.5 years.

Partnered with a local startup company to provide predictive maintenance sensors for vibrational and thermal monitoring for approximately 50 pieces of critical production equipment across the facility. In the initial 2-month period, we found and repaired two blower fans, including one recently rebuilt. Lead times for replacement parts in the event of a failure would have shut down the facility for almost a month. However, the early warning provided by the system allowed us to plan for and have parts available for the repair work to avoid downtime.

We also found multiple other critical pieces of equipment with bearing, motor, or reducer defects, which would normally create unplanned downtime. Implementation of this system, monitoring it, and communicating needed critical repairs to our maintenance team reduced the risk of catastrophic equipment failure.

New Model Start of Production

Led and supported the launch of a new process for surface treatment, providing a critical customer with an efficient and high-quality product.

Led and developed a process to apply a consistent surface treatment to a new model part with complex geometry, reducing the necessary labor for the process to two part-time operators and providing the customer with an approximate 4-sigma quality.

Operations & Maintenance Partnership

Developed a pathway for operators and maintenance technicians to collaborate on major equipment rebuilds during shutdown periods.

Developed a pathway program between our operations and maintenance departments to facilitate communication, collaboration, and training of 25+ personnel in rebuilding and assessing the operations of their equipment.
